Working Process Flow

Vial Loading

Vial Loading: – 

The production cycle begins with the loading of clean, sterilized empty micro vials onto the machine’s infeed conveyor or automatic vial feeding system. The vials, previously sterilized through validated pharmaceutical sterilization processes, are carefully introduced into the machine to maintain aseptic conditions throughout the production cycle. The infeed system is designed to handle delicate micro vials smoothly and efficiently, minimizing the risk of breakage, particle generation, or contamination before the filling process begins. This initial stage establishes a continuous and reliable flow of vials into the production line while ensuring compliance with Good Manufacturing Practice (GMP) requirements.

Once loaded onto the infeed conveyor, the machine automatically transfers the micro vials toward the indexing and filling stations using a synchronized conveyor mechanism. Precision guide rails and vial handling components maintain proper spacing and orientation of every vial throughout the transfer process. The carefully controlled conveyor movement prevents tipping, vibration, and mechanical shock, ensuring that each vial remains stable while progressing through the machine. This organized transfer mechanism provides the consistency required for accurate downstream filling and stoppering operations.

Integrated sensors continuously monitor vial presence, conveyor movement, and product flow during the loading operation. The PLC-based control system verifies that each vial is correctly positioned before allowing it to proceed to the next station. If missing vials, conveyor blockages, or abnormal conditions are detected, the machine automatically pauses the process and displays detailed diagnostic information on the Human Machine Interface (HMI). This intelligent monitoring improves production reliability, minimizes downtime, and protects product quality throughout the manufacturing process.

The Vial Loading stage is the foundation of the entire production cycle. Vial Feeding & Indexing

Vial Feeding & Indexing: –  

After the sterilized micro vials have been loaded onto the infeed conveyor, they are transferred to the Vial Feeding and Indexing Station, where each vial is accurately guided and positioned for the filling process. The indexing mechanism synchronizes the movement of every vial, ensuring that they arrive at the filling station with precise spacing and orientation. This controlled movement is essential for maintaining high filling accuracy and uninterrupted production while minimizing the risk of vial misalignment or product loss.

The machine utilizes precision star wheels, guide rails, and servo-controlled indexing systems to transport the vials smoothly through the production line. Every movement is carefully synchronized with the filling nozzles and stoppering heads to ensure that each vial reaches its designated processing position at exactly the right time. The stable handling system minimizes vibration, prevents vial tipping, and protects delicate glass containers throughout the operation.

Integrated sensors continuously monitor vial presence, correct positioning, and conveyor movement during the indexing process. The PLC-based control system verifies that every vial is properly positioned before initiating the filling cycle. Filling Operation

Filling Operation: – 

Once the micro vials are accurately indexed, they enter the Filling Operation, where the pharmaceutical product is dispensed with exceptional precision and repeatability. Depending on the product characteristics and customer requirements, the machine can be equipped with peristaltic pumps, piston pumps, or servo-controlled filling systems, enabling accurate filling of a wide range of sterile liquid formulations. The advanced filling technology ensures consistent dosing while minimizing product waste and maintaining aseptic conditions throughout the process.

The filling system is specifically designed for high-precision micro-volume applications, making it suitable for vaccines, biologics, biosimilars, ophthalmic solutions, diagnostic reagents, and other high-value injectable products. The filling volume can be easily adjusted through the Human Machine Interface (HMI), allowing manufacturers to process different product sizes without extensive mechanical modifications. Drip-free filling nozzles eliminate product dripping, foaming, and splashing, ensuring clean operation and reducing product loss during every production cycle.

The machine incorporates advanced process control features, including the No Vial – No Filling function, which prevents unnecessary product dispensing whenever a vial is absent. Intelligent sensors continuously monitor vial presence, nozzle positioning, filling sequence, and product flow. Stopper Feeding

Stopper Feeding:- 

Following the filling operation, sterile rubber stoppers are automatically supplied to the Stopper Feeding System for continuous stoppering. Rubber stoppers are loaded into a vibratory bowl feeder or automatic feeding unit, where they are oriented and transferred in the correct position before reaching the stoppering station. This fully automated feeding process eliminates manual handling and ensures a continuous supply of sterile closures throughout production.

The vibratory feeding system aligns each stopper uniformly before transferring it through precision guide tracks to the pick-up mechanism. This controlled orientation ensures that every stopper reaches the insertion head in the correct position, minimizing feeding errors and preventing production interruptions. The continuous feeding arrangement supports high-speed manufacturing while maintaining smooth product flow and consistent machine performance.

Sensors continuously monitor stopper availability, feeding movement, and transfer accuracy throughout the operation. The PLC-based control system immediately detects missing stoppers, feeding blockages, or incorrect orientation and generates alarms on the HMI if any abnormal condition occurs. This intelligent monitoring prevents incomplete sealing and protects product quality before the stoppering process begins.

The Stopper Feeding stage ensures reliable delivery of sterile rubber stoppers to the insertion station. Stoppering Operation

Stoppering Operation: –

After the rubber stoppers are correctly positioned, the machine performs the Stoppering Operation, where each filled micro vial is automatically sealed with a sterile rubber stopper. Precision stoppering heads accurately pick the stoppers from the feeding system and insert them into the vial opening using a controlled vertical movement. The synchronized stoppering mechanism ensures secure sealing while maintaining the sterility of the pharmaceutical product.

Servo-controlled insertion technology applies a precisely controlled force to every stopper, ensuring uniform insertion depth without damaging the vial or deforming the rubber stopper. The carefully controlled insertion process creates an effective seal that protects the pharmaceutical product from contamination and environmental exposure during subsequent manufacturing stages.

Throughout the stoppering cycle, integrated sensors monitor stopper presence, insertion depth, vial positioning, and stoppering completion. The PLC continuously verifies process accuracy and immediately detects missing stoppers, improper insertion, or abnormal machine conditions. Any defective product can be automatically identified for rejection before proceeding to downstream operations, ensuring consistent product quality.

The Stoppering Operation is a critical stage in sterile pharmaceutical manufacturing. By combining precision mechanical control, intelligent automation, and pharmaceutical-grade hygienic design, the machine provides secure vial sealing, minimizes contamination risks, and guarantees reliable production performance in accordance with GMP requirements.

Optional Weight Checking System

Optional Weight Checking System: – 

Following the stoppering process, the machine can be equipped with an Optional Inline Weight Checking System to verify the accuracy of the filling operation. Each filled vial is automatically weighed using a high-precision electronic weighing module capable of detecting even the smallest weight variations. This additional quality control step ensures that every vial contains the correct product quantity before it proceeds to downstream processing.

The check-weighing system compares the measured vial weight with predefined acceptance limits stored in the PLC. Underfilled, overfilled, or otherwise non-conforming vials are immediately identified without interrupting production. The automatic inspection process provides continuous verification of filling accuracy while eliminating the need for manual sampling and inspection.

Weight measurement data is continuously recorded and displayed on the Human Machine Interface (HMI). The system stores production records for batch documentation, statistical process analysis, and regulatory compliance. Manufacturers can review production trends, optimize filling performance, and maintain complete traceability of every production batch through electronic data management.

The Optional Weight Checking System enhances quality assurance by providing accurate inline verification of fill volume. This intelligent inspection process improves product consistency, minimizes rejects, reduces product wastage, and supports compliance with GMP, US FDA, and international pharmaceutical regulations.

SCADA Monitoring (Optional)

SCADA Monitoring (Optional):- 

For advanced production management, the machine can be integrated with an Optional SCADA (Supervisory Control and Data Acquisition) System. SCADA provides centralized monitoring and control of the entire production process, allowing operators and production managers to supervise machine performance in real time from a single interface.

The SCADA system continuously collects production information including machine status, filling volumes, production speed, alarms, equipment performance, batch information, and operator activities. All operational data is displayed through intuitive graphical screens, enabling rapid process monitoring and immediate identification of production abnormalities. This real-time visibility improves process control and supports efficient pharmaceutical manufacturing.

In addition to process monitoring, SCADA provides electronic batch recording, alarm history, production reports, audit trails, user access control, and complete product traceability. Password-protected user management ensures secure operation while maintaining compliance with regulatory requirements such as 21 CFR Part 11, GMP, and data integrity guidelines. Historical production data can be reviewed for validation, troubleshooting, preventive maintenance, and quality assurance purposes.

The SCADA Monitoring System transforms the filling machine into a fully connected pharmaceutical manufacturing platform. By providing intelligent process visualization, electronic documentation, and comprehensive production analytics, SCADA enhances operational efficiency, regulatory compliance, and overall manufacturing performance.

Vial Discharge

Vial Discharge:- 

Following successful filling, stoppering, and optional quality inspection, the completed micro vials are transferred to the Vial Discharge Station, marking the final stage of the production process. The synchronized outfeed conveyor gently transports the finished vials from the machine while maintaining their correct orientation and spacing. This controlled discharge prevents product damage and ensures smooth transfer to downstream pharmaceutical operations.

The outfeed system is designed to integrate seamlessly with subsequent processing equipment such as vial capping machines, visual inspection systems, labeling machines, tray loaders, or automated packaging lines. Stable conveyor movement minimizes vibration and protects the filled vials during transfer, preserving both product integrity and container quality.

Throughout the discharge operation, sensors monitor vial movement, conveyor synchronization, and product flow. The PLC verifies successful product discharge and immediately detects any blockage or abnormal operating condition. If a problem occurs, the machine automatically alerts the operator through the HMI, enabling rapid corrective action while minimizing production downtime.

The Vial Discharge stage completes the fully automated production cycle by safely transferring accurately filled and securely stoppered micro vials to the next stage of pharmaceutical manufacturing. By combining intelligent automation, precise product handling, and hygienic GMP-compliant design, the machine delivers a continuous, efficient, and contamination-controlled workflow, ensuring that every finished vial is ready for capping, inspection, labeling, or final packaging.
